A foundry is a place where experience compounds. A moulder who has made ten thousand boxes sees a defect before it happens.
A furnace operator who has run five thousand heats hears a problem before the instruments show it. That is not something you can hire in at short notice, so we spend money keeping it.
An annual calendar per department: moulding practice, furnace safety, crane handling, NDT awareness, metrology, first aid and fire response. External faculty for metallurgy and quality modules.
Documented ladders from helper to operator to shift in-charge to supervisor. Skill assessments twice a year, a sponsored diploma scheme, and internal postings advertised before external ones.
ISO 45001 certified. Daily toolbox talks, mandatory PPE, hot-metal handling drills, hearing conservation in the fettling bay and a no-blame near-miss system reviewed monthly.
Quarterly town halls, a suggestion scheme with cash awards for adopted ideas, long-service recognition at five-year intervals, a family day at the works and inter-shop sports.
Every joiner rotates through all five shops before settling into their own. You cannot judge a moulding defect if you have never seen it come out of the furnace.
A practical assessment against the skill matrix for your role. Clearing a band lifts your pay band with it, independent of the annual increment cycle.
Ideas that cut rejection, cycle time or energy use get trialled. If adopted, the originator's name goes on the standard operating procedure and there is a cash award.
Families come into the works once a year. Long-service awards at five, ten, fifteen and twenty years. Twenty-four colleagues are past the twenty-year mark.
I joined as a helper in the fettling bay in 2011. The company paid for my diploma and I run the moulding shift now. Nobody handed me that, but they made the ladder visible.
What surprised me was the near-miss system. I reported a crane sling issue in my first month and it was fixed the same shift, with no argument about whose fault it was.
Twenty-two years on the melting deck. The furnaces have changed three times. Checking chemistry before every tap has not.
